Thanks for the advice folks, got chance to strip it down today.

The plastic pipe that exits the intercooler had come adrift because there is nothing securing the nearside of the intercooler - the plastic lug is broken which allowed the joint to flex enough that the pipe popped out under boost. I checked the O-rings and they're both good, supple and a tight fit.

All back together now with some very heavy duty cable ties holding everything in place, smoke is much reduced and it's back to full power. Only thing is the engine management light is on, is there a simple way to reset this or does it need a session on a T4?

On mine it was the No:3 injector knackered.
