Hmmm, I was wondering as the T4 didn't show anything untoward but the first lambda was very sooty and the exhaust was blowing smoke on revving. I'll try an italian tune-up this week - failing that, I think I have a set of injectors in a box somewhere...

Not read all the posts on this, but I know a remapped CDT which seems to have lost both the EGR and the CAT somehow

It flies though MOT with the reading at 50% of what the max allowable readings are. Oil, PVC filter and air filter all changed before MOT and injectors check on the testbook for good measure. Oh and a bottle og injection cleaner and the aforementioned italian tuneup on the way there as well.

Are the MOT guys using the correct levels for a Rover 75 and not for a car with a DPF perhaps?

EDIT.....
SORRY-saw the OP had a diesel in his signature, but the car is a 1.8... Must say my 45 never had a problem either though and that did have a cheap aftermarket cat on it.

Just to bring you up to speed, it failed spectacularly again after a 'darn good thrashing' to get it all nice and hot. Anyway, had a conflab with the engineers at the MOT place and went through everything (as had Trikey on the T4) so we decided it had to be something like the injectors playing up as the engine was trying to idle and was misfiring to achieve that. I had a rummage in the garage after a massive tidy up and found the old plastic manifold with the injectors still in, so I have swapped them over. The car was a bit spluttery to start (probably air) but now idles happily and doesn't hunt when the aircon is on. Just waiting to borrow my mates OBDII thingy to reset the engine light and we'll see whether it was the injectors.....

Answer to previous post - no it wasn't! B*GG*R.
CO 11.07% fast idle
HC 394 ppm FI
O2 0.714


CO 10.94% normal idle.


So, sitrep is: new injectors, inlet manifold resealed, MAP wiring renewed, new O2 sensor precat, new air filter. T4'd and all looks OK. Running out of ideas now.

Do a compression test, those figures are the worst I've ever seen, bar an old 214 where the exhaust valves were burnt out.

All cylinders approx 13.2-5b dry. Plugs look pretty normal albeit 'sooty'.
What does the purge valve in the fuel line do? Should the top pipe from the manifold be 'loose' as it enters the main body?
I've been looking at the fuel supply side as high CO would point to overfuelling and when it was running 12%+ CO, it was smoking from the exhaust (so it has improved......a bit....).

Ok, due to work and life getting in the way, I haven't had chance to MOT it until today. Failed again. CO 11.68 - 12.25%, HC 986-992ppm.
Work done ;- new MAP, new injectors (MGR originals), intake resealed, new purge valve (old one snapped), MAP wiring replaced, comp test (all OK), new lambda, new manicat, new temp sensor.

Something is making it overfuel and I don't know what. Its got to the point I MUST find out why now, one way or another.
Any ideas? Could the throttle pot make that much difference?? ECU failure??
