The easy way to cut and shape any sort of foam is with a hot wire cutter. Making such a device is very simple, just a frame, wire and a battery.

Perhaps an enterprising member could see an opportunity here to make some moulds and knock out new ones using this sort of stuff?

I got sick of the cups and spigot system on the rear light cluster not working on my tourer. I took off the cup and put some Neodymium magnets on the spigot. Works wonders for very little effort.
