Does the straight pipe push in as far as it can go at both ends then the clips right next to the housings?

Having inspected the old one I can see that the O ring on the straight pipe that enters into the thermostat is flat as a pancake and an extremely loose fit. No doubt at all it would have been leaking. I can't see any weakness in the body itself so I'm going to replace the O rings on this one and keep it as a spare. Hopefully adding the clips on the new one will give it some rigidity and lengthen it's life - I presume they go in the grooves on the pipe. I should have time to put it back together again tomorrow - big thanks to Canonite for the 'how to' keyhole method - loads of room to get the job done.

yup, the clips fit in the groove, just push them as far apart as you can.

Yes Billy, as Dave (Stocktake) has said, fit the clips into the channels on the straight pipe and engage the serrated jaws loosely so that you have some grip but are still able to slide the clips within their channels.

With the straight pipe fitted, push both clips outwards so that they are in intimate contact with the water pump housing on one side and the thermostat housing on the other, then squeeze the jaws tightly using a tool such as water pump pliers. This is the vital operation which prevents the straight pipe from sliding from side to side in service. It's easy with the manifold chamber etc. removed but you may have difficulty with only "keyhole" access.

Job done!! Thanks for all the advice lads!

If I did it again I'd go through the top - reason being I couldn't for the life of me get the new bent pipe in it's hole from the side even with it covered in silicone grease. I tried screwing the bolt in slightly and levering the pipe down on the other side with an extension but ultimately I would have needed to push down on it from above to stand any chance so I ended up reusing the old one which was a tight fit but doable. Also, I just about managed to get some purchase on the clips in there with pliers and they feel solid enough but from above I could probably have tightened another notch with better access for a bigger pair.

Only time will tell now but all seems well. Had a slightly embarrassing electrical problem as per my other thread but hey my daughter had us up most of the night so I can be forgiven lol

So turns out that curved pipe didn't hold and I decided to go through the top to replace it. Unfortunately one of the injector rubbers has snapped off in the hole. I gave it a really, really gentle tug with a lever and bink! Is it just a case of buying a new injector? Cheers

Hi Billy,

Do you mean an 'O' ring? Here are the injector components. Is it item 6 which you need?

Ahhh thanks for that it looks like I'll need a whole new injector as the plastic has broken leaving the bottom bit and seal in the hole. It looks like it has an e clip on it I thought it may have been possible to remove and replace just that bottom bit but not so in that picture. There's an injector with 3 year warranty on eBay for £16 won't be as good as the original but hey ho.

It's not a terrible job going through the top but I do wonder if I'll remember where everything goes when putting it all back together - I seem to have disconnected an awful lot!!

Hi Billy,

Here are two lessons that I have learnt:
  • When dismantling, write down each stage in detail because you won't remember everything (unless you've done the same job very recently). Some people take photographs instead but I don't want to get the camera oily and it's sometimes difficult to identify the photos afterwards!
  • You can leave the injectors in place and just detach the fuel rail from them. The clips are fiddly but it avoids breakage.

Yeah I've taken a bunch of photos and there's a decent video on YouTube however it was that which inspired me to take the injectors out! I wouldn't mind but the rest all popped out fine it was just this one with gentlest of tugs!
