Are you sure that you are not overfilling the expansion tank. The Full mark is at the bottom of the tank and is not the rib on the side. If you overfill, it will just push out past the overflow! Also check for misfiring on statrt up which would point towards inlet manifold gasket. If no leaks are to be seen it probably isn't leaking!
