I would agree, I had black smoke on acceleration and a sooty deposit on the rear bumper when my intercooler was cracked. I also found that the car couldn't seem to decide which gear it wanted to be in and kept changing up and down on gentle inclines.

Sounds like O rings, the O rings might have popped up wouldn’t be the first time I’ve seen that.
Does it feel a bit sluggish

No it pulls great after 2000 revs. Its as if its got no boost then it flies.

Possibly rules out O rings then, if they had come detached it certainly would “fly”
Black Smoke: Over-fueling is the primary cause of black smoke from the exhaust of a diesel engine. Over-fueling can be caused by diesel fuel injector wear that enlarges the nozzle hole or erodes the injector needle and allows excess fuel to flow into the combustion chamber.
possible below 2000 revs that your MAF could be way out of spec, did you get it on a T4 at the last meet ?

Hi Pete.
Your intercooler pipe as seen better days, I would replace it to be honest, it is very flared at the point of intercooler bend fitment.

If I remember you have a bypass EGR ? so that would rule out the valve sticking.

hopefully the intercooler it's self does not have a tiny hole, or even the intercooler hose which would expand on calling for boost, I still suspect the hose if not then it could be MAF but I am sure Duncan told you it was in spec ? I don't know as I was not round the table at the time.
