Default Black smoke, engine surges

(Diesel auto). Following my post yesterday have removed and cleaned EGR valve which was almost completely blocked, fitted new clip to bottom of silicone hose - and gave it an Italian tune -up - 50mph in 3rd for several miles. Insignificantly better. Now I'm stuck. (105K miles and all filters regularly changed.) No smoke at these high revs, that I can see, but plenty in Drive.
Ideas most welcome please.

Sounds like a leak on the intercooler or a split hose

That would be my best guess too, maybe the rings have popped on the intercooler hose, cheap and cheerful fix if it is this but always worth checking. A split intercooler pipe is very awkward to see because they usually split underneath where you cant see it, needs removing and checking.

The top hose is one of Jules shiny 10 ply jobs, so you mean the one underneath perhaps?

Yes I would have a good look at it, at least it rules it out as a cause of the problem.

Hi Dave.
Go over your work on the intercooler top hose you have carried out, first remove the hose, then remove the bend making sure the Viton O-rings are all ok and in place.

Refit the bend making sure the bend and it's O-rings are seated and pushed home fully into the intercooler, check and refit the top hose tightening the jubilee clips, on the bend and onto the EGR.

If you have done this already then pleas ignore the above, but if was ok until you cleaned the EGR then it can only what you have disturbed ?

Problem solved, thanks to all. Small rubbed hole in small hose + I hadn't put the clip back that joins the EGR to turbocharger. Doesn't it all seem simple when your faults are pointed out to you?
