Many thanks for taking the time to write this neat little guide mate - I used it yesterday to remove the manifold for cleaning and replacement the egr with a blank - didn't need to touch the Haynes at all

Make sure its back on for MOT, new rules apply now and that can be a failure as they can check for it.

Great post im looking at removing manifold to get at temp sensor as temp gauge not working needle at blue all the time could be temp gauge itself
but i will try new sensor first |

You haven't mentioned anything about the radiator fan running all the time, so it would seem that the ECU is receiving some sort of signal from the sensor. If the signal had failed (bad sensor connection or broken wire for example), the cooling fan would be tripped on when you turned on the ignition. If the gauge itself is faulty, the signal isn't being translated into the correct reading on the dial. You should run the Trip Screen Diagnostic system to check what the ECU is actually sending to the gauge. Remember also that the diesel engine runs notoriously cool, especially if the thermostat isn't closing properly. The 'cold' reading you see on the gauge could actually be correct. The diagnostic system should give some clues. As a new starter, you may be unfamiliar with the system. It's easy to set up with a little practice and will tell you the temperature in degrees Centigrade that the sensor is detecting. I'm interested to know what everyone uses to clean out this manifold please?
I've got my "spare one" in a bath of traffic film remover at the moment. It's semi worked. It's been in a bath of the stuff for nearly two seeks now. I've also used Mr Muscle, carb and brake cleaner, BBQ cleaner, I'm considering using petrol, but not really sure thats the best idea.

Used petrol,coupled with the use of a stiff bottle cleaning brush and a long flat bladed screwdriver for a scraper and a couple of hours work did the job for me.

I've been using the bottle brush and TFR.
It (The TFR ) seems to neutralise itself after a while. I'm going to try the oven cleaner after it's had it's full two week soak in the TFR just to be sure. The other one I cleaned out, I was more impatient with, and kept flushing it with boiling water, then renewing the mix of Mr Muscle, BBQ cleaner and TFR. It feels lovely in cuts by the way!

Oven cleaner spray let it foam up inside leave for about a couple of hours, then jet wash it out on the most powerful jet wash you have, repeat if you have to a few times until all crud is removed, remember the MAP sensor must be removed.
Been doing these since 2011 some I have seen have been rally bad indeed. You can see more or less what the manifold will look like inside if the EGR is like this below. 1 Manifold can be removed along with the EGR at the same time. 2 Remove the EGR once you have the manifold of the car. 3 With this amount of crud you would need to do the process at least three time before it is fully cleaned out. 4 5 I have at least 5 ready in the shed which were for the Nano meets three had been claimed but were not able to be fitted to the members cars due to C19 lock down. 6
