I'm going to take a look when I finish work today. I had already read about the orange clip so I'll get one ordered if needed.

Whilst the sender is lifted , I would just make sure that the two parts are pushed together and turned clockwise to make sure it's locked before refitting. You can always source a clip later.

It leaking because about 80% of the gasket was in the fuel tank. Problem is the oring design must have been by Satan himself as getting that thing in with the filter in place is not possible.

That was a plus but being an automotive mechanical engineer you don't want to know the words I was using to describe the BMW engineers that thought that gasket setup was a good idea.

I think I have it seated properly and no spillage when I drove it around for a bit but I don't know how to test it further, I don't want to go put more petrol in it. Is there anyway of pressure testing the system?

I did, it's just very fiddly to get it in position. Like I said, I think I got it correctly but I don't know how to test the theory of that. No more petrol spills and smells so I'm guessing it's good but I may only half fill from now on 🤣

So evidence that it was previously opened up and incorrectly refitted. Did you find an orange clip in place?
